We’ve broken down our chart by extension cord length, because that’s where most people start when it comes to finding the right gauge:

If you want to use a 100 foot extension cord, you have to consider that you are essentially creating a lot of resistance. With that in mind, you typically don’t see 100 feet of wire over 15 amps (15 A) in capacity.

For our extension cord sizing table calculations, we assume 120V single phase with a power factor of 1. We also use the numbers from Table 9 NEC 2014 to calculate impedance and pressure drop.

We also allow voltage drops of up to 5%, which some may consider too high. In this case, only one of our recommendations reaches this point, a 100-foot 12-gauge extension cord with a full 15A draw. This may be an unusual app for some, but we think it makes for a great scenario. It helps you understand what happens when a 100 foot extension cord is used on a high current tool.

Why understand leads and amps.

Everyone on a building site or renovation site has some experience with wire harnesses. For larger tools that need it, just touching a temporary utility pole or nearby outlet isn’t enough. You need to make sure that if your tool requires 15 amps, it will get 15 amps. Use extension cords that do not carry the correct thickness (gauge) and you will “starve” your tool.

But, you are also doing something worse. First, you can tax the tool’s motor, making it work harder to suck in the energy it needs to run. Think of it like trying to breathe through a straw. If this straw is not large enough to provide air, you will have difficulty breathing. It’s your tool on an incorrectly sized extension cord.

Second, you have the potential to create a dangerous situation. Smaller extension cords heat up over time. Use it too long in this state and the wire insulation may melt. This is especially true if you keep the wire in the coil, which creates resistance and the magnetic field heats up.
